I managed to get hold of new shafts (at picture) from Russia (Oleg) who is manufacturing them to be better than the original and I can confirm that they are significantly better indeed. They fitted perfectly into transmission and PTU and the final assembly was a breeze. Since transmission and PTU were removed, we used this opportunity to replace all oil rings (transmission and PTU) and two main bearings in PTU. We cleaned PTU from old fluid and grease, added a drain plug to PTU and a new transmission filter. Of course, all fluids were replaced. (Mobil ATF 3309 for transmission fluid, 75w140 PTU fluid, and 75w90 rear diff fluid). Another thing we replaced was all four rubber mounts of the rear diff. that we found damaged as well.

All in all, the car is like new if not better and I can feel the difference. The car is also a bit more silent when driving (some noise that I wasn't really aware of back in the past is now gone so I assume this is because of new bearings in PTU).

Am very happy now and thanks to your support and Oleg from Russia for his advice and generous help.

Sometimes there would be a burning smell. I spent $1000+ on "fixes" before discovering it was the transfer case, another $2,000+. Since Mazda already knows about the issue and has provided 2 extended warranties for this issue, the transfer case for the defective years/models should be on them. After researching this problem I have seen many people having to replace the transfer case multiple times.

I was driving down the interstate and my Mazda Cx9 caught fire! I didn't realize it since it was under the car and the car beside informed me of it. This was due to the transfer case issues that Mazda had to extend the warranty on them because of so many issues with them. They are covered for 90 thousand miles or 7 years. My transfer case was already replaced once and do to issues and now since my car is past the 7 years but only has 60 thousand miles they will not pay for it. Even though the transfer case they replaced a few years ago should still be under warranty. This situation could of been a lot worse and thank goodness my children were not in the car with me.

5 Transfer Case problem of the 2011 Mazda CX9

While driving the car on a county road, with the speed under 40 mph, and following the bend in the road to lead to getting on the highway, the car jerked forward as if I hit something. As I continued to drive, the car was making loud clinking sounds and was jerking in motion. No warning lights went on. While attempting to continue to drive, clanging noises could be heard and the car continued to jerk forward. The car was unable to be driven. After having it towed to my mechanic, it was determine the problem was the transfer case. The splines between the transmission and transfer case had been eaten away by rust. The seal had not kept water out as it was designed to do. A new transfer case was ordered as well as a new transmission. The replacement transfer case had shown signs of the same issues with the splines. Another (2nd one) transfer case had to be ordered. I had purchased this car in February 2019 used. The car had a clean title, no accidents and was serviced regularly. Within 1 year, I had to pay out $5,000. 00 to replace transfer case and transmission. I lost the use of my car for over 3 weeks (due to the problems with getting a transfer case that was good). When you google this issue, many people have had similar issues.

The transfer case in our 2011 Mazda cx-9 failed at 130,000 miles. I understand that Mazda know about a defect as to the proximity of the transfer case to the exhaust. The heated transfer case lubricant become sludge-like and causes the case to fail also affecting the transmission splines. The heated lubricant escaped and drips on the exhaust and fills the vehicle with a toxic smelling gas and apparently can light on fire. The transfer case failed while driving making getting out of traffic difficult. Mazda issued a bulletin in 2014 extending the warranty to 7 years or 90,000 miles but didn't inform any of the customers of this problem. There is no service schedule for the transfer case as recommended by Mazda. Or any way I understand to change the lubricant in the transfer case. Without informing us of the issue or having recommended any preventative maintenance maza caused a very dangerous situation for my family. I have contacted Mazda USA and they have been unhelpful.

Car make weird vibration noise in the back end . Went to different mechanics and it's a transfer case and driveshaft issue. . Looks the problem is in design. Mazda recalled the transfer case from 2010 model and later but not before. Since the same part is used in earlier models requesting recall on earlier models too. I went to 4 different transmission shops and everyone told me that each and every Mazda cx-9 comes to them has same issue. Called dealership and they said the extended warranty is after 2010. They have same parts and I or other owners can't afford the repair and it's a manufacturing fault. Looking forward to get help from NHTSA.

Transfer case for my Mazda cx-9 has gone bad for the third time since I have owned this vehicle. Most recently the transfer case was burning causing a powerful smell which went through my entire house. The smell was so bad that I actually called the fire department to verify I did not have natural gas leak. This is a known issue with the cx-9 and defective transfer cases. My local dealership has assisted me and tried to reduce repair costs as much as possible. However, Mazda refuses to fully cover part which most likely caused my transmission failure as well in August 2018.

Noticed burning smell coming from underside of vehicle and oil-like substance on floor of garage after driving. Took to the dealer and was informed that the transfer case failed and was leaking fluid on exhaust system. Research indicates this is a known design issue in multiple year models of Mazda vehicles and I feel due to the significant fire risk of oil/lubricant dripping onto the exhaust system, this should be subject to a recall.

The contact owns a 2014 Mazda cx-9. While driving 45 mph, the contact heard an abnormal noise and detected a strong odor inside the vehicle. The vehicle was coasted to the side of the road and taken to an independent mechanic who found an internal fracture of an oil leak. The mechanic stated that the transfer case may need to be replaced. The dealer (quirk Mazda, 111 mcgrath hwy, quincy, MA 02169, (617) 773-8000) was contacted and indicated that there was no recall campaign to provide a remedy from the manufacturer. The manufacturer was notified and stated that the vehicle was not included in a recall. The VIN and failure mileage were not available.

I was driving my 2010 Mazda Cx9 when a loud bang happened. I was on a side road and stopped immediately, I could not visibly see any issues. I began to drive slowly and with every rotation the noise continued. Luckily I was next a a garage and they determined it with the power transfer unit (case). They had told me this is a very common issue and that Mazda even knew of this issue but never had a recall placed. After researching and seeing multiple years of this issue for the cx 9 and even an extended warranty something has to give Mazda. Basically the front transfer case (or power transfer unit, ptu) is too close to the exhaust system and gets heated up more than usual. The gear lubricant inside gets deteriorated a lot faster and becomes sludge. In theory gear lubricant in front transfer case、rear differential、and manual transmission can be "life-time" lub under a suitable environment, hence Mazda and Ford don't specify any recommended maintenance interval for gear lubricant replacement and don't even bother to design a drain hole for it! but since the gear lub actually gets heat up so often, it causes problems and makes the front transfer case eventually failed due to sludge issue. I have read 100's of complaints and still no resolution except for the people that claim they called Mazda directly and after months of complaints were handled individually. I have been a lifetime Mazda owner from my first 1986 Mazda 323 and this has been a nightmare. A recall has to be made with this number of complaints and issues. $3000 out of pocket for a known issue with your vehicle is unacceptable.

During this replacement the transmission splines were also noted to be damaged due to the faulty transfer case. Therefore both the transfer case and transmission needed to be replaced at my expense.

Awd transfer case unit failure the transfer case of my 2012 Mazda cx-9 failed while driving on the highway at crusising speed creating a dangerous situation. The first sign of failure was a heavy burned oil odor. The odor was caused by a lot of oil pouring over the exhaust pipe which also was a danger of fire. After inspection mechanic found that the transfer case had a leak and the coupling splines between the transmission and the power transfer case and the right driveshaft were extremely corroded, this corrosion was nos evident from outside because either the transmission and the transfer case are made of aluminum and the driveshaft is inserted through the power transfer unit into the transmission, but for unknown reasons, the transmission output and transfer case input parts which are made of steel are badly corroded and got severely worn with a lot of rust accumulation in place, which in time will cause a traction lose that would severely compromise driving safety. Mazda issued a bulletin to address the power transfer case unit but is limited to 7 years or 90000 miles which is a low mileage for a problem like this to develop and when the owner tries to take action Mazda will not cover the repairs. I think thi is a manufacturing quality control issue since it's completely beyond the actions or failure of the owner to follow a proper maintentance schedule since the owners manual doesn't say anything about it. Pdf Mazda does not have a service schedule for this part and is considered to be mantentance free however, if the issued the service bulletin is because they know this part has potential issues. I just had only 33k miles on my 2012 Mazda cx-9, the transfer case broken from inside yesterday morning (Friday April 6th 2018) when I commute from home to work. I was driving on a neighborhood road go straight. First the loud noise raise from under hood then the SUV lost power. Luckily I have room to pull over and park it at side of the road. It did put me and public in danger by the faulty transfer case. I have to call a tow truck to get my SUV to auto shop. Serviceman called me this morning and told me that I need to replace the bad transfer case.

Takata recall I had to put in my VIN to make an appointment for recalls & was sent a message back stating there are no recalls on my car. When I looked it up on your website it says my car is in recall for airbags and lower control arm. But according to the Mazda dealer & the Mazda website I don't have any recalls on my car!!! so to date I haven't been able to fix the items that are being recalled. When the recall for the airbags came out I contacted Mazda & there was no recall. Again when the recall was expanded I contacted Mazda. My vehicle was not on the list. I went to your site to see what you had about my car & discovered you have 2 open recalls on my car that as far as far as Mazda is concerned I have none. Yet you have on your website that I do so I am trying to get to the bottom of this. Does my car have any recalls or not? I also want to point out that there was a recall on the transfer case on my car. Now when I bought the car the reason why I bought it with high mileage was because the car was supposed to be certified preowned. I was given the 1 year warranty. Then I was told that the recall on the transfer case would be valid until 100000 mile. So when my transfer case needed to be repaired at 92000 miles. I contacted Mazda & after months of back & forth I was told I didn't qualify for them to take care of the repair even though it looks like a monster took a bite out of the transfer case at 92000 miles because according to their records my car was not certified preowned. Iasked to reconsider becsuse the transfer case wss completely destroyed st 92000. They said they could not make an exception with me becsuse then they'd have to make exceptions for others. I was told to get in touch with the dealer I'm getting in touch about that this week. There is something odd about all of this. How come Mazda doesn't have the recalls for my car that you have?.

The power transfer unit (ptu), aka transfer case on my 2008 cx-9 broke, which subsequently destroyed a perfectly good transmission. The ptu is poorly designed and improperly fitted to the cx-9 and there are hundreds if not thousands of cases of the exact same problem in any Mazda user forum. My Mazda is only used for commuting and common street use. I noticed a toxic smell of burning transfer case oil on the exhaust, which filled the cabin. The rear wheels would no longer drive the car. Mazda has not recalled this part, and even worse they have used it in all awd cx-9 models from 2007-2009. It is simply not designed to handle the weight and power of this vehicle, and is "sealed" from the factory with "lifetime oil" that breaks down over time. Mazda USA has extended the warranty of this part, noted in the ssp92 warranty extension. But my car, which I've owned and serviced regularly at Mazda dealers, has 120,000 miles and Mazda refused to offer any partial assistance to replace mine, or repair the transmission that was subsequently destroyed. This is a problem worthy of a recall or class-action lawsuit. It creates a dangerous situation where the rear wheels no longer receive drive, oil from the failed ptu leaks directly on exhaust causing noxious fumes in the cabin, and at worst can lock-up rear wheels if the system were to seize. My repair from a Mazda dealer totaled more than $3,600 which is more than 1/3 the value of the car.

After contacting Mazda they say they extended the warranty to 90,000 miles because of this problem but hasn't notified the owners of the vehicle. Mazda says it hasn't been recalled because it isn't a safety issue (which I disagree with, it could cause great harm or death) and it hasn't been reported enough. Mazda said they would not replace the transfer case nor the labor or transmission. I believe this should be recalled since apparently it's happening in all cx-9 vehicles between certain years. It's a defective part, nothing I did and I am left to pay to fix a problem that Mazda knows is their fault.

I believe this is a major safety issue and needs to be investigated.

Transfer case - had unusual wear and tear on the transfer case that lead me to lose stearing and driving capability when driving to work. Took my car to car dealer and the transfer case was ground down and the transmission was rusting. Had no water dammage and cost over $4,000. Since have researched and found that many Mazda owners have been experiences issues with their transmisson and transfer case. I believe this should be looked into.

2011 Mazda cx-9 transfer case breakdown while moving due to fluid leaking out, causing severe wear on the transmission and disabling vehicle. My wife heard a strange sound 2 weeks ago and when she parked the car in the garage, there was a strange smell, like burnt wire or rotten egg smell. Had it evaluated at the local garage and they diagnosed leaking fluid from transfer case, which destroyed the bearings and threads around the shaft. The mechanic says this fluid is never supposed to have to be changed according to the Mazda manual. And there is so little fluid in the transfer case, it is hard to detect the leaking when it happens. I checked on google and there were hundreds of similar reports of tranfer case failure. One guy had four transfer cases installed in the first 20,000 miles after the car was purchased new. This is dangerous. If the transfer case fails at night or during a snowstorm, people could get killed. Not to mention the $3,000. 00 to $8,000. 00 bill for repair depending on whether it is just the transfer case or if it also the transmission that needs repair. This matter should be investigated as a recall item. Apparently, there have been several service bulletins and extensions of transfer case warranties offered by Mazda. The problem is widespread, with the edmund's complaints of failure including the years 2008-2014. It does not necessarily rleate to the amount of miles on the vehicle because many have failed shortly after being purchased new. The fact that Mazda has handled this on an individual event basis and very quietly has kept this from becoming newsworthy but the problem is so widespread, dangerous and costly, that the federal government should get involved.

11/1/2016- at 92,205 miles vehicle shuddered when I stepped on accelerator. I was told it was transmission related. On my way to mechanic vehicle completely seized; had to have it towed to transmission shop. Angle gear had to be replaced because transfer case oil burned off because catalytic converter is placed too close and it cooks lubricant. I was told this is a known problem with Mazda Cx9's. Cost 1,400. Mazda was unwilling to cover repairs at all. 6/22/2020 - 130,000 miles same shuddering happened when stepped on accelerator and same issue. Called Mazda and same response 'not our problem, it's out of warranty'.

At just over 90,000 miles I had transfer case problem that everyone is posting. As described by mechanic it is a manufacturing defect. Transfer case is placed just above catalytic converter (which throws off alot of heat) as a result oil in transfer case cooks over time and gears are destroyed. Mazda did not provide a way to replace and or check this fluid without taking down the entire transmission. Mechanic said I will have this problem again at roughly another 80-100,000 miles. Year and a half later I noticed a very soft brake. I replaced brake pads and drums, and brake fluid. I have a very hard brake which then sporatically goes soft. Again I looked up this issue and found again Mazda is aware of this issue and extented warranty to 90,000 miles. Again I'm just over the warranty allowance and now my brake power booster and possibly master cylinder need to be replaced. Both are known issues by Mazda. Unfortunately I was the lucky one who was the beneficiary of both problems just over the 90,000 mile warranty. I reached out to Mazda to request some assistance with at least the cost of the parts on the brake power booster. I was given a quick no by Mazda. Very frustrating since these are both known problems and they will not at least work with me on the parts cost.

There was first a whining sound from the transmission especially during coasting. It progressively got worse making a metallic clunking sound. Dealer says it is a bad transfer case (ptu) which is not covered by ssp92. Otherwise this repair would have been completed by Mazda. Repair estimate is $1315.

Vehicle is awd. In may 2016, tcs & abs dash lights came on as well as the depiction of a vehicle skidding. Brought to my local mechanic who said he was getting fault codes but could not diagnose. Suggested we go to the dealer. Went to local Mazda dealer who diagnosed that both the transfer case and transmission gears were stripped, that the vehicle was now operating in 2 wheel drive and that the abs was not functioning because of these issues. Dealer quoted $8,136 to fix. We assumed there must be some recall on this issue but could not find one. We then brought to a local transmission expert who opened it up and described same problem. Stripped gears on both transmission and transfer case. He called dealership parts dept. And said they had several of the major parts he needed to repair. He thought was a sign that dealer was seeing many of these same problems as these were not parts a dealer would typically stock. I discovered many similar complaints on line. Some noted Mazda recalled 2010 and newer for the same problem. Also said it may be a onboard computer issue that caused the rapid wear of the transfer case and transmission. Very concerned that Mazda is putting this on the consumer when it seems very likely to be some design or manufacturing defect.

34 Transfer Case problem of the 2008 Mazda CX9

I have a 2008 Mazda cx-9 with 139,000 miles on it. The transfer case has destroyed the transmission. The transmission was compromised by the faulty transfer case over a period time. I've done extensive research on this and this is absolutely a known issue that the transfer case is ruining these transmissions. I've also discovered that the Mazda dealerships in my area are selling upwards of 4 transfer cases per week and often out of stock due to this replacement of the faulty transfer case coming out of the factory. I cannot understand why Mazda hasn't sent out a bulletin to it's valued customers regarding this. I can only imagine the lack of transparency on this is due to the large financial impact it may have. I am contacting you to request that you take this issue to whomever can help resolve my case and provide significant financial assistance towards the replacement of my transmission and faulty transfer case. I've been told that Mazda apparently has a "software update" that would fix this issue - but I find it impossible to believe as I have never received any notification of this being an issue or any software update to fix this faulty transfer case. I find it hard to believe that a software upgrade is going to fix a mechanical issue and cannot find any evidence of this "software" update being legitimate. Mazda supposedly makes a quality product and supposedly cares about customer loyalty and service. I would say that not telling your customers about a faulty part (know issue on factory transfer case) that destroys the transmission and causes significant financial hardship is not fair or reasonable customer service.

35 Transfer Case problem of the 2012 Mazda CX9

While driving on interstate 90 west in massachusetts, 5 miles from route 84, our awd cx-9 started making a very loud whining noise. Within 10 seconds, the car started bucking, making a grinding noise and the steering became difficult. I was able to maneuver to the left side of the road; I could not make it to the breakdown lane because of the car's condition. Once the car stopped, we smelled burning fluid and some smoke came out of the vents inside the car. The car was unable to drive on its own, the wheels seemed locked and the grinding noise was extremely loud when in drive or neutral. I had to call 911. The mass state highway patrol arrived and had to push us over to the breakdown lane while the car was in neutral. The the mass state police halted all traffic on the highway for this to occur. We sat in the breakdown lane for an hour waiting for a tow truck. This entire situation was very dangerous. I had a toddler in the car with us. The highway was only moving around 35-40 miles an hour and slowing at the time of the incident. The mass state highway patrol and tow truck driver stated that the car may have spun out or flipped if the highway was moving at speed due to such a catastrophic steering failure. The cx-9 had started making a occasional quiet whining sound in the days prior to the failure, on our drive from virginia to mass . There was no other warning, no warning lights on the dash at all. The car was towed to the closest Mazda dealership and was diagnosed with an internal failure in the transfer case. The repair was covered under our power train warranty, as the car only had 28,764 miles at the time of the incident and is 3 years old. The Mazda dealer said there have been numerous transfer case failures in awd cx-9s. I want to see this part recalled because this failure created a very dangerous situation for my family.
